RTX 5090 Owner Cuts Hole In PC Case To Prevent 16-Pin Cable Damage. Connector Burns Anyway After Months Of Careful Use

According to Videocardz, a Bilibili user running a Gigabyte GeForce RTX 5090 AORUS Master ICE with a Goghunters Fire F12 1200W power supply took the unusual step of cutting an opening in their PC case’s side panel and replacing it with a mesh insert; specifically to give the 16-pin power connector full clearance and prevent the cable from bending against the panel. The card ran at stock settings and the modification was intentional and carefully executed.

Months later, the connector developed heat damage regardless. The card was sent to a repair technician on Bilibili who replaced the damaged 16-pin header for 600 RMB; approximately $90, and installed a phase-change thermal pad that reportedly reduced GPU hotspot temperatures by 18°C. The modified mesh side panel was also removed after the repair.

The case is the latest in a long pattern of RTX 5090 16-pin connector failures that has persisted since the card’s launch. The 12V-2×6 connector that replaced the previous generation’s 12VHPWR standard carries all pins at or near their amperage limit. When a single pin loses firm contact due to vibration, slight misalignment or thermal cycling, the remaining pins absorb disproportionate load, heating them until the connector melts, burns or, in the worst cases, ignites.
